Master Thesis - Thermal fatigue test specification for heat exchangers
Background
Engine cooling radiators are exposed to cycling heat loads during the life time of a vehicle. For these radiators, there are benchmarked thermal fatigue test specifications, often different from customer to customer and based on experience in the past developments and research.

Heat exchangers in this context are always so called tube-fin type aluminium brazed components and defined as air to coolant heat exchangers.

Intake air from turbo charged engines have traditionally been cooled with air to air heat exchangers. The trend in the industry is progressing from air to air heat exchangers towards air to coolant heat exchangers in these circuits, referred to as "water charge air coolers". As opposed to engine cooling circuits these circuit will operate at significant lower coolant flows but at much higher temperature differences and completely different load cycle characteristics.

The Cooling system team within the department Power Train Integration is responsible for the technical specifications of all cooling related components, and hence also the robustness of the components.

The team is responsible for technical specifications and validation of the cooling systems and components. The components are primarily developed by suppliers and they need component tests that are verified realistic to required vehicle life time. It is the responsibility of the cooling team to break down vehicle requirements in to system and component tests

Scope
The aim for the thesis is to develop a thermal fatigue testing method for a coolant to coolant heat exchanger operating in a "water charged air cooler" circuit. A part of the work will also be to understand how the thermal fatigue test are done and validated for engine cooling radiators today.



The scope will include: analyzing pressure, temperatures, flows of coolant in the heat exchanger during vehicle lifetime. Mapping heat loads in the heat exchanger with CFD, and transferring this into FEA to establish damage over lifetime. The ultimate goal is to be able create an accelerated test cycle that reproduce the expected life time damage for this specific application.

Thesis overview
- Literature study on benchmarks, and earlier papers on the subject.
- Creation of model for simulations of heat exchangers in CFD and FEM
- Compare stress results obtained from different software tools
- Establish a test result data-base from previous test reports
- Validate simulation results with possible corresponding experimental results
- Create a data base for input of test result to correlate simulations

Prerequisites
- Significant interest and understanding of computational electromagnetics, EMC, antennas, electric circuits.
- Basic understanding of vehicle industry, CAD import and electromagnetic testing.

Suitable Student Background
Master student in Mechanical Engineering or Automotive Engineering.

The duration of the thesis work is 20 weeks.
